Gallus Flexo Press: Questions I Answer as a Label Quality Manager

I don’t sell presses. I review what they print. As a brand compliance manager for a label converter, I approve — or reject — every product that leaves our floor: roughly 200 labels a year, from food packaging to industrial stickers. Since 2022, most of our flexo production has run on Gallus equipment, and I hear the same questions from customers and peers constantly: what a Gallus flexo press really is, what Gallus printing does differently, and whether it’s worth the commitment. What is a Gallus flexo press?

Gallus is a Swiss press manufacturer that has been building label-printing equipment since 1923. When someone searches for a “Gallus flexo press,” they usually mean a narrow-web flexographic press — a machine built for pressure-sensitive labels, sleeve material and flexible packaging running on rolls.

Flexo can sound technical until you picture a rotary stamp. A photopolymer plate is wrapped around a cylinder; an anilox roller (a roller covered with millions of microscopic cells) meters a thin, even layer of ink; the plate transfers that ink to the web at speed. Narrow-web simply means the material is roll stock for labels and small-format packaging, not 40-inch sheets.

On our floor, the Gallus TCS models are the main flexo line — workhorse label presses.

What makes Gallus printing different from a budget flexo press?

At a trade show, honestly, not much. Any decent press can hit the target for the first 20 feet of fresh material, a new anilox, and a patient operator. The difference shows after a roll change, an emergency stop, or the third reprint of the same job in a month.

From the outside, every flexo line looks similar: print units, drying, die-cutting, rewind. What you can’t see in a brochure is how well the machine holds tension and register over hours of production, and how quickly it returns to settings after being stopped and restarted. That stability is what makes Gallus printing predictable. Not magic ink or magic plates — a press that repeats the process.

Consistency is the product. Period.

That’s why I tell quality-focused buyers to ignore pretty sample rolls. You want to see the 5,000th foot, not the first five.

When is a Gallus flexo press worth buying?

Real talk: if your workload is mostly short runs and variable data, you probably shouldn’t buy any flexo press — Gallus included. We run digital printers alongside our Gallus machines. Digital isn’t an inferior alternative; for certain jobs it’s the correct tool.

Flexo earns its keep when designs repeat. When the same label comes back every quarter at meaningful volumes, when plates get amortized over multiple runs, when brand colors need to match run after run — that’s the workload our Gallus presses handle best.

I’ve given the opposite advice too. If you’re starting a label shop with six customers and no repeat orders yet, buying a premium press is a mistake. The best press in the world won’t manufacture an order that doesn’t exist.

How well does a Gallus press hold spot colors?

We don’t judge spot colors by eyeball. The relevant number is Delta E. Industry standard for brand-critical colors is Delta E under 2, per Pantone Color Matching System guidelines. Delta E of 2 to 4 is visible to a trained observer, and above 4 most customers will see it. That range is the difference between approval and reprint.

Here’s where the machine matters. We calibrate every job, check proofs under standardized light, then sample the running web at the start, middle and end. On a press with unstable tension or dot gain, you spend the shift chasing values that drift. On the Gallus, once we dial a color in, it tends to stay where we left it. In Q1 2024 we rejected about 6% of first proofs, almost all for color mismatch. Those were prepress and substrate problems — not the press misbehaving halfway through.

Two identical presses will still print slightly differently until each one is calibrated against the same target. A Gallus doesn’t remove that step. It just removes the excuse that the color moved because the press “breathed.”

Why do two shops get different results from the same Gallus press?

That’s the question people rarely ask, but should. If owning the same model guaranteed the same output, buying a machine would be boring. It isn’t.

Conventional wisdom says the machine decides print quality. In practice, the process around it decides quality. Plate mounting tape, plate thickness, anilox roll selection, ink viscosity, drying temperature, pressure settings, maintenance habits — I could go on. We introduced a verification protocol at our plant in 2022, and those process improvements moved quality more than any hardware change in the same year.

A Gallus press does one thing well: it repeats what you set up. If the setup is excellent, it repeats excellent output all day. If the setup is sloppy, it repeats sloppy output just as efficiently.

A great press doesn’t fix a weak process. It makes the weak process repeatable.

Buying a used Gallus press: what should you inspect?

During our search for a second line in 2023, we nearly bought a used Gallus based on beautiful sample rolls. Then we ran our own test at production speed. Register drifted after a roll splice and never fully returned. The samples weren’t lies; they were the best fifteen minutes of that machine’s day.

So if you’re serious about a used Gallus flexo press, make the seller let you run it:

  • Run at normal production speed, not a 30-meter-per-minute demo crawl.
  • Change rolls at least once during the test and watch the register.
  • Stop the press for ten minutes, then restart and check that everything comes back to the same position.
  • Ask for maintenance logs — rollers, bearings, drying and die stations — before you talk price.

If a seller won’t allow that, that refusal is your answer.
