Gallus Flexo Press vs Inkjet: A Quality Inspector's View on Label Printing
If you need label production to survive a customer audit, choose a Gallus flexo press—not because of the name, but because a well-specified TCS machine produces repeatable color and registration that give quality control a fighting chance. I work as a quality manager for a label converter. In the past year I reviewed about 180 approvals per month, maybe 170 if I have the number right, and rejected close to 10 percent of first runs. That rejection rate is the real cost of vague specs. Gallus presses appear in my files because they are easier to lock down, not because I have a marketing budget.
People in print sales like to talk about dots, ink density, overprint varnish, or new digital substitutions. In the inspection room, none of that matters if the job cannot be repeated. A label can pass a visual check at the start of the roll and fail halfway through because of tension drift, plate wear, or a poorly matched anilox. The press cannot make every material behave, but a strong flexo press removes most mechanical excuses.
Why repeatability is the spec that actually matters
When I review a finished label, I look at four things first: color against the approved proof, barcode quality, adhesion to the intended substrate, and registration across the full width. The machine name is not part of the test. So why do I prefer the Gallus TCS for production work? Because after the machine is set, it stays set. If roll 3 matches roll 12, the remaining problem is materials or prepress, and those can be solved. If the press cannot hold center, then the process becomes guesswork.
We ran a side-by-side comparison last year with a 25,000-label order. The digital press had almost no make-ready, and its first samples were beautiful. The TCS cost more to set up, but after around 3,000 labels the unit economics turned. The digital press could not catch up on speed because of drying time. It was not a bad machine. It simply was not the efficient choice for that order. If the order had been 1,000 labels with variable data, the digital line would have won. That is why I will never tell you that one technology is always better.
How I qualify a Gallus flexo press on the floor
The first thing I tell anyone searching for gallus printing equipment is: run a production trial, not a demo sample. Ask for a long job at full production speed and sample the whole roll. Then force a stop and restart halfway through the job. The press that gives the smallest color difference after a restart is the press that will make quality control easier. In our plant, a Gallus flexo press passed that test more consistently than the other machines I have worked with. I do not have a financial interest in saying it; I only care about defects.
Gallus printing equipment is built around durable mechanical engineering. That sounds less exciting than new digital features, but it matters over the twenty-year life of a press. If you cannot get support, parts, and clear operator documentation, the press is just expensive metal. The same rule applies regardless of brand: buy the machine that your team can control.
A useful exercise is to run the same job the next morning without changing any settings. If the color or registration shifts overnight, the machine has drift. That is not an optional conversation when your customer expects consistency from one order to the next.
Who invented inkjet printer, and does that question still matter?
The honest answer is not a single person. Earlier continuous inkjet ideas go back decades, and the modern thermal inkjet story is shared. Canon's historical account credits engineer Ichiro Endo, who discovered the bubble jet effect in 1977 after noticing ink being ejected when a soldering iron touched a syringe. HP developed a similar drop-on-demand method around the same time and released the ThinkJet in 1984. So if you ask who invented inkjet printer, the practical answer is: several teams, working independently, on different principles. The technology is roughly fifty years old. Mature does not mean obsolete.
I approve printed inkjet labels every month. Digital printing is efficient when the job needs variable data, short runs, or rapid artwork changes. But efficiency is not built into inkjet by definition. Printheads, ink cost, drying time, and machine utilization set the actual cost. A large inkjet press sitting idle is less efficient than a smaller flexo press working steadily. The label business rewards a match between equipment and order profile, not loyalty to a technology.
The most efficient print room I have audited was not the one with the newest machines. It was the one with a narrow range of materials, a clean prepress workflow, and disciplined operators. New equipment helps, but if the process around it is weak, utilization drops and quality suffers.
The honest boundary: pallet labels and thermal paper belong on simpler machines
Now for the part that sounds strange from someone who just defended flexo: if you only need logistics labels, buy a thermal printer. A pallet label printer is the right tool for warehouse identification because those labels are variable, the content changes quickly, and brand color requirements are minimal. I would rather see a team buy a quality pallet label printer and good thermal label stock than overspend on a production press for a job that does not need one. Prime labels and pallet labels are different products.
Do not confuse the categories. Flexographic presses are designed to print the same face repeatedly, with precise color and artwork. Thermal printers are designed to print unique barcodes and shipping information. Asking a flexo press to compete with a pallet label printer is like asking a freight train to make local deliveries. It can be done, but it is not the efficient route.
Thermal label printer paper is not ordinary paper. It carries a heat-sensitive coating, and cheap stock can fail weeks later. I still kick myself for approving a low-cost direct thermal material because it looked fine during the first test. Three months later, the barcodes faded and scanner rejections climbed. The fix was not a new printer; it was a controlled test with the actual printer, the actual adhesive, and realistic storage temperature before committing to the stock.
The caveat on my own advice
My experience comes from a medium-sized label plant doing pressure-sensitive labels on paper and film, with orders from a few thousand to tens of thousands. It does not cover shrink sleeves, gift wrap, cartons, or a shop focused on short-run custom labels. If you are in those segments, test everything I have said. The principles still matter, but the crossover points will be different.
Quality is a system, not a logo. A Gallus flexo press will not make a weak process strong, and avoiding a press purchase will not eliminate the cost of poor quality. The real question is what repeatability is worth to your operation. For many label converters, the answer is still a Gallus flexo press. For others, the answer is a thermal printer or an inkjet press. Choose based on your actual defect history, not on a sales narrative.
