Label Printing in a Fire Drill: A Gallus Flexo Press Checklist for Rush Label Runs

The surface illusion of rush label printing

People assume emergency label printing is about going faster. It isn't. Speed is the result of having the right substrate, file, ink, dies, and fallback plan before the press starts turning.

I coordinate production for a narrow-web label converter. For the past six years, most of our flexo work has run on a Gallus flexo press, specifically the TCS 250. A typical month includes 30 to 50 rush orders. In March 2024, a client called at 4:30 PM needing 12,000 labels for a limited release scheduled 36 hours later. Normal turnaround is five days. The label involved clear film, a white ink underlayer, and a tight die-cut tolerance. We delivered it at 6:00 AM the next day. I’m not sharing that to brag. I’m sharing it because the first thing that job taught me was that the press was not the bottleneck. The system around it was.

Here’s the thing: the machine is capable of excellent output. The question is whether the material, the file, the anilox rolls, and the operators’ attention are ready for it. That’s true whether you call it Gallus printing or any other flexo label production.

From the outside, rush printing looks like a shop just needs to move faster. The reality is that a rush job needs more checks, not fewer. There is no time for a reprint. There is no time to discover that the ink doesn’t adhere. There is no time to let a bad splice drift through the web.

Before you ask about the press: is this a flexo job at all?

I get emails from people asking whether an HP mobile printer can handle a custom label order. I like HP mobile printers; we have one in the office for packing slips and temporary signs. It is not a production label press. Its ink system isn’t designed for film, moisture resistance, or abrasive environments. I also hear from clients who prototype packaging using a 3D laser printer. That is a reasonable way to test the shape of a label or the feel of an idea. But a 3D laser printer doesn’t print rolls of pressure-sensitive labels, and it doesn’t answer questions about ink adhesion.

Once the job needs flexo, the conversation changes from “can it print?” to “will it hold up and hit the deadline?” That’s when I use the checklist below.

The 8-point rush checklist for flexo label runs

  1. Confirm substrate and ink compatibility before you commit to a deadline. “Same as last time” is not a spec. Clear BOPP with a white ink layer behaves differently than matte paper with a thermal transfer coating. If the ink system doesn’t match the substrate, you get pinholes, poor adhesion, or curling. On a Gallus press like the TCS, the press will make that waste quickly. Check the stock’s physical properties, not just the label size. The first question isn’t “can we print it?” It’s “what is it printed on, and with what?”
  2. Treat prepress as part of the production schedule. A flexo press will not fix a bad file. Period. Before the job is mounted, verify: bleed extends past the die-cut line, text is outlined, transparencies are flattened, spot colors are isolated, and traps/overprints are intentional. The most common failure I see is a transparent PNG placed over a rich black area. On screen that looks fine. On a label with a white ink underlayer, you get a visible edge. Someone asked me once how to add a printer on Mac in the middle of a flexo discussion. That’s the right attitude for an office printer, but not for a production press. There is no “Add Gallus” button.
  3. Inspect the roll for splices before loading it. A roll can look clean and still hide a bad splice. On a flexo press, a splice that catches can cause web breaks, registration drift, or delamination. The fastest inspection takes 30 seconds: run your hand along the edges, unwind a few feet at the unwind station, and listen for the flap of a splice. More than two splices in one roll? Ask for another roll. Rethreading a press eats more time than the inspection.
  4. Pull a lead-edge sample when you set pressure, not after 50 labels. I’ve watched operators burn 500 labels trying to get registration close. It’s a painful waste on a rush job. Start checking within the first 20 impressions. The Gallus TCS lets you adjust pressure and registration from the control panel—use it early. If the label is right at the beginning, it will usually stay right. If it isn’t, every extra revolution is a decision to print scrap.
  5. Put a loupe on the anilox rolls before the job starts. After a dark ink run, wash-up can leave residue in the cells. That residue doesn’t show up as an obvious color shift; it shows up as mottling in white. On clear film labels, contaminated anilox rolls can ruin thousands of labels before anyone notices. Checking cells with a loupe takes two minutes. Re-running a web takes much longer.
  6. Define what you will check while the press is running. Without an inline camera, decide honestly what the operator can see. On our TCS, I tell operators to focus on die-cut position, register mark spacing, and white ink opacity. If a machine has a strobe, use it. If not, pull a sample every 10 minutes and check it under the magnifier. The goal isn’t to confirm that the press is printing. The goal is to catch the first sign of drift—often a 0.2 mm shift that a stack of labels won’t reveal until application.
  7. Check label claims and mailing specs before the plates are made. In the U.S., the FTC Green Guides say environmental marketing claims must be substantiated. If a product claims “recyclable,” a written claim should be supported; a product claimed as “recyclable” should be recyclable in areas where at least 60% of consumers have access to recycling facilities. This sounds like legal admin, but it changes the label copy, the plate, and the timeline. Also, if the piece is going through the mail, know the USPS size limits. A large envelope (flat) can be up to 12” x 15” and 0.75” thick per USPS Business Mail 101. As of January 2025, a 1-oz First-Class flat costs $1.50 (usps.com/stamps). Exceed those specs and the piece may be a parcel, which costs significantly more.
  8. Plan for overage before you run, not after. For a first-time job, I schedule 5% over the ordered quantity. For a repeat job, 2-3%. The run is going to have setup waste, die-cut waste, and inspection pull samples. If you run exactly the quantity ordered, you will likely under-deliver. Under-delivery on a rush order means a second run, a courier, and a customer who won’t forget it. Overage is cheaper than every alternative.

The quality that follows the label

I have mixed feelings about rush fees. On one hand, they can feel like a penalty. On the other, a true rush displaces scheduled work, pulls operators, and splits deliveries. That cost is real. I quote it into the rush fee, and I don’t apologize for it.

What I won’t compromise is the label itself. Clients don’t always say it out loud, but they judge a product by the label quality. A misregistered die-cut makes even a good bottle look cheap. A clean, sharp label on a bright material does more for brand perception than any press claim can. At our shop, structured startup checks cut client-reported print defects from roughly 4% to below 1.5% over three quarters. That wasn’t because the press changed; it was because we stopped treating quality control as an extra and started treating it as the schedule.

Flexo, mobile printers, and 3D laser printers are not the same conversation

An HP mobile printer is a useful office tool. A 3D laser printer is a useful prototyping tool. Neither replaces a narrow-web flexo press for labels. The confusion usually starts when someone sees a digital prototype and asks why the production run doesn’t match it. The honest answer is that production printing has different limits—ink adhesion, material tension, die-cut tolerance, and the physics of a web moving at speed.

If your problem is simply how to add a printer on Mac, this article is too long. But if your problem is meeting a deadline without sacrificing label quality, that’s a flexo supply chain question, not a driver installation question. The machine can do the work. The system around the machine decides whether it happens on time.

The press doesn’t care about the deadline. It prints what it’s given. The discipline before the run is what saves the schedule.
