Why I stopped trusting print color until I see a test page
In my role coordinating print production for a label manufacturer, I've handled 200+ rush orders in the past six years. Last quarter alone, we processed 47 rush orders with 95% on-time delivery. The pattern in the ones that go wrong is always the same: a deadline gets close, someone prints a job, and the color doesn't match the proof. Then the blame starts.
From the outside, it looks like the problem is speed. The reality is that it's verification. The press or printer was trusted before it had been tested.

1. Print a baseline before you need it
The fastest baseline on a desktop proofing device is an HP printer test page. Print one while the machine is sitting idle, not while an order is waiting. On most HP printers, you can print a test page from the control panel or the HP Smart app. Know where that function is before you need it.
On a Gallus flexo press, the baseline is a short test run with a color bar. It doesn't need to be a full job. It just needs to show solids, screens, and registration. If the baseline is wrong, every later job will carry that same error.
2. Save the test page with the job ticket
This is the step most people skip. I know because I skipped it. I knew I should have attached a reference print, but I thought, 'what are the odds?' Well, the odds caught up with me in June 2024, when a client rejected a test run because the magenta was heavier than the approved proof. I didn't have the approved proof on the ticket. That mistake cost two days and $800 in wasted material.
Now I tape the approved test page to every job ticket. If it passed at 9:00, the operator at 2:00 has something to match.
3. Compare to the approved proof, not to your monitor
A monitor lies. Even a calibrated monitor can't show exactly what ink will do on plastic or paper. The approved proof is the contract. Place the test page next to it under daylight lighting (D65 if you have a light booth), and check mid-tones, solids, and subtle tints if there are any.
On a flexo print, also check overprint areas. A proof made on a colored printer will sometimes show overprints differently than flexo ink, and that difference matters.
4. Check the colored printer itself for output problems
If your colored printer is a proofing workhorse, the test page tells you if it's physically healthy. Look for horizontal lines, missing nozzles, streaking, or color shifts at the edges. If the cyan block has a void, don't try to fix it with a profile. Fix the hardware first: clean the printhead, replace a cartridge, or run a clean cycle, then print another test page.
The same discipline applies to a Gallus flexo press. Instead of a nozzle check, you're looking for pinholes, density variation across the web, and sharp edges on solids.
5. Measure density and color values
'Looks close' is not a measurement. If you have a spectrophotometer or densitometer, use it. Mark the acceptable range on the job ticket. For most of our brand colors, we aim for delta E under 3 and density within +/-0.05. Your numbers may vary, but the point is to make them explicit.
Last year, I spent a full day on the 2000 Gallus TCS press for sale that a client was considering. The press looked great in the walk-through. What convinced me was the test run: we printed the same color bar three times and measured it. It held density within a practical range. That told me more than the asking price.
If you're comparing presses or printers, use the same logic. The cheapest quote gets expensive if you can't hold color across a shift.
6. Test on the actual substrate
A test page on plain office paper doesn't tell you what happens on coated label stock, film, or recycled board. For an HP printer, load the same paper you'll use for the final proof. For a flexo run, use the exact roll stock and ink.
I once watched a team approve a color on coated paper and then fail on uncoated stock because the ink absorption was completely different. That's a 30-minute test that can save a 2-day problem.
7. Record the result
Write the date, settings, and outcome on the test page. Tape it to the job ticket or scan it into the job file. If your next shift can't see what passed, they don't know what passed. The record is the part that makes the checklist repeatable.
We also log failures. If a test page shows a problem, that's a success, because you found it before the client did.
Mistakes I still see (and try not to make)
The most frustrating part of rush production is that people treat test pages as optional, like they're just extra paperwork. You'd think after enough near-misses, everyone would print first. But pressure does strange things.
- Skipping the test page because 'it's the same setup as last time.' That is exactly when it changes.
- Keeping a photo on your phone instead of a physical sample. A photo is useful, but it won't let you measure density later.
- Running the test page on plain paper when the job will run on film or coated stock. The substrate changes everything.
